Can a Digital Cutter Make Recessed Pockets in Foam Tool Inserts?

Foam packaging inserts cut by digital knife cutting workflow

A digital cutter can make recessed foam tool inserts by cutting an opening in a top layer and laminating it to a backing sheet. A pocket in one solid block calls for a separate depth-controlled process that removes the material inside the outline. A shallow knife outline by itself leaves that material in place.

Choose the pocket construction before choosing the machine

For a stackable tool case, first measure the usable height with the lid closed. Include the backing and any adhesive in the total thickness. Check the highest point of the tool and decide how far it should sit above the foam for removal. A finger recess can be more useful than a tight outline that follows every detail of the handle.

Construction When it fits Check before purchase
Through-cut opening The opening goes all the way through and the tray supplies support Fit at the narrowest point and whether the tool contacts the tray
Laminated pocket A flat floor and available layer thicknesses meet the design Layer alignment, adhesive compatibility and bond quality
Pocket in a solid block The design requires one block, multiple depths or a shaped floor Material compatibility, depth control, extraction and finish

Make the sample represent the actual toolbox

Test one long tool, one heavy tool and one shape with tight corners. Start with the foam grade and thickness you plan to order. For a laminate, check the pocket after the adhesive has cured according to its instructions. Seat and remove each tool several times. Look for loose edges, torn finger recesses and layers that separate during removal. Close the case with the tools in place and check clearance.

Frequently asked questions

Is a half-depth outline a finished pocket?

The cut defines a boundary. Verify how the supplier removes the enclosed material and what the bottom surface looks like after removal.

What should I send for a sample quote?

Send the foam specification, tool outlines or actual tools, depth for each pocket, tray dimensions and acceptable clearance. Ask JEKE to identify which operations are included and which need a separate process.
